Buying the right breaker size is step one. Getting the hydraulic connection right is step two, and step two is where most field problems actually start. An operator running a correctly-sized breaker on mismatched hydraulic settings is losing productivity, overheating oil, and degrading seals — none of which are visible during a normal day's work until something fails.

Step 1: Read the Actual Circuit Specs — Not the Machine Brochure

Excavator hydraulic specifications in manufacturer literature give rated auxiliary output at maximum engine speed under ideal conditions. What the circuit actually delivers under load, in breaker mode, at operating temperature, on a worn machine, is a different number. Before first use, measure it. A hydraulic flow meter on the auxiliary circuit tells you the actual output L/min. A pressure gauge at the breaker's inlet port tells you actual working pressure under load. These two measurements take under an hour and eliminate the guesswork that causes half of all hydraulic mismatch problems.

The breaker's service manual specifies both a required flow range and a relief valve setting. The carrier's relief valve must be set 15–20% above the breaker's operating pressure — not equal to it. If the carrier's auxiliary relief is set at exactly the breaker's operating pressure, normal pressure fluctuations trigger it constantly, dumping energy to the tank as heat and reducing effective striking pressure simultaneously. The RBI breaker owner's manual specifies 400–600 psi (27–41 bar) above actual working pressure as the correct relief valve headroom.

Step 2: Return Line Back-Pressure — The Most Overlooked Variable

High back-pressure in the return line slows the piston's return stroke, reduces impact frequency, and causes hydraulic oil to overheat. The acceptable limit is typically 15–20 bar. Return-line back-pressure rises when the oil returns through the auxiliary control valve rather than directly to the tank via the cooler. The RBI manual explicitly warns: don't route the return line back through the auxiliary valve's return port — instead, route it directly to tank through the cooler/return filter. On machines where only the auxiliary valve route is available, add a drain line connected directly to the tank.

Operators running the breaker in standard digging mode bypass these optimisations, often without realising the performance and seal-life cost. Mode selection is a five-second operation.
